Inside a distribution box, high-temperature resistant copper wires with appropriate cross-sectional areas are used, connected neatly to MCBs, RCCBs, busbars, neutral bars, and earth bars to ensure safe and efficient power distribution.Wire Material and Type

The wires inside a distribution box are typically copper conductors due to their excellent conductivity and durability. They should be high-temperature resistant to withstand heat generated by current flow and prevent insulation damage . In some cases, aluminum conductors may be used for larger industrial applications, but copper is preferred for domestic and commercial setups.

Cross-Sectional Area

The cross-sectional area of the wire must match the load current of each circuit. Undersized wires can overheat, causing insulation failure or fire hazards, while oversized wires are unnecessary and costly. For example, in domestic single-phase distribution boxes, outgoing circuits may use 1.5–4 mm² wires for lighting and 2.5–6 mm² for power outlets, depending on the load .

Wiring Connections
  • Phase wires (L) are connected to the phase busbar or directly to the input of MCBs.
  • Neutral wires (N) are connected to the neutral bar, which distributes the neutral supply to all outgoing circuits.
  • Protective earth (PE) wires are connected to the earth bar to ensure proper grounding of all metallic parts .
  • RCCBs or RCBOs are installed to provide residual current protection, with the input connected to the main MCB and the output feeding the branch MCBs .
Wiring Practices
  • Wires should be neatly routed along DIN rails or cable channels to avoid tangling and ensure easy maintenance.
  • Color coding is essential: typically, red/brown for phase, blue for neutral, and green/yellow for earth.
  • All wire ends should be properly stripped and terminated with ferrules or lugs to ensure secure connections.
  • Avoid exposed copper and maintain clear labeling for each circuit to facilitate inspection and troubleshooting .
Safety Considerations
  • Ensure the distribution box is grounded, including the metal enclosure, busbars, and connected appliances.
  • Use wires with insulation rated for the operating voltage and temperature.
  • Maintain proper spacing between wires and components to prevent short circuits and allow heat dissipation .
  • In special environments, such as flammable or corrosive areas, use explosion-proof or corrosion-resistant wiring and enclosures . By following these specifications, the wiring inside a distribution box will be safe, reliable, and compliant with electrical standards, ensuring efficient power distribution and protection for all connected circuits.
